My chaff filter doesn’t fit well into the rubber grommet anymore so it gets pulled into the fan making a terrible noise. Do I need to replace the grommet? I’d had my roaster for quite a while and it’s still the original filter and grommet.

In addition to @billc’s advice, I would suggest looking at the position of the fan. At least on the R2, when you remove the fan for cleaning; it’s important to replace it with only 3mm from the edge to ensure it doesn’t hit the grommet.

I ordered a spare chaff filter basket a while ago and found the fit with the original gasket was too loose so I ended up ordering a spare gasket to pair with it to make sure it had a secure fit.
Now I alternate gasket/chaff filters so that I’m using a clean one when I’m roasting.
I also have been having this problem.
I agree that getting a new chaff filter adaptor is probably the fix you need. However, I want to take a stab as to the potential cause of the issue.
In my case, I believe this was actually caused by an air flow issue due to a dirty chaff filter basket. Allow me to explain:
Whenever the chaff filter gets dirty, the air flow begins to build pressure and pushes on the filter basket. Over time, the basket will eventually get pushed out of its place. Add to that the natural heat of the roasting process, along with the probability of heat build-up due to the lack of air flow, and the rubber will be getting more supple.
As this happens repeatedly, the rubber will get bent out of shape and will no longer hold onto the basket. My original filter adapter doesn’t hold on to my filters (I bought a new one to test my theory about a dirty filter being part of my issue) when everything is cool.
As a result of this theory, my fix has been to vacuum the chaff filter between every roast, especially when roasting high chaff, as those coffees create more blockages on the basket. Additionally, I thoroughly clean my filter basket (and impeller fan) after every 20 (roasted) pounds or so using the urnex espresso cleaner solution. I learned most of this from Sweet Maria’s:
